Denim, or denim, is one of the most durable and durable materials.This is a rough cotton fabric, which is popular all over the world. Denim was invented at the end of the 19th century as workwear for farmers and miners. Originally denim was made entirely of cotton. Nowadays, production technologies are changing, and now classic denim is 95% cotton and 5% elastane. Denim production

The downside to the strength and durability of denim is the big ecological footprint in the production and recycling process.

“The production of any textile is not environmentally friendly,” says Ilya Huseynov, technologist of the Second Wind Foundation. – Including denim. It is a complex multi-stage process that starts with growing raw materials, where a large amount of pesticides, insecticides and fertilizers are used. ”

Growing cotton requires a lot of sunshine, a warm climate and sufficient moisture.Irrigation systems are used on an industrial scale. This feature of cotton growing creates additional stress on the ecosystem. Thus, the use of the waters of the Aral Sea led to an ecological disaster and almost complete drainage of the reservoir.

The next stage of production is harvesting. In some countries this is done manually, in others the process is mechanized. After harvesting, the raw materials must be transported to the places of fabric production. As a rule, these are opposite points of the world. Cotton is grown mainly in India, China, Uzbekistan and the USA; production facilities are located in Southeast Asia.This means there is a permanent carbon footprint when transporting raw materials.

“Production of cotton fabric is a very explosive process, since cotton dust is easily ignited,” comments Ilya Guseinov. “During the primary processing of raw materials, cotton is separated from the bolls, the second stage is to create a cotton rope, to which a sizing agent is added, this reduces the risk of fire, and so the raw material is easier to comb and wrap around the shafts.”

Almost all textiles are made on carding machines – this is a long line on which several machines are located, in each machine there are round shafts with needles, they rotate in different directions and at different speeds.Due to this, the process of combing the fibers and the formation of yarn, the basis for the thread, takes place.

During the production of denim, a large amount of water is also used, it is needed to rinse the fiber from the sizing.

Then the yarn goes to the textile shop. Weaving machines make weaving, where a sizing is also used. Then the denim is dyed. In the 19th century, a natural indigo dye was used for this. Modern production uses organic dyes – and this is one of the most harmful production stages.Colorant is an organic compound that gets into water and pollutes it.

“An environmentally responsible manufacturer must completely purify water after dyeing. In Europe, the requirements for this are quite high. In Asia, while the priorities are different, the speed of production is important there, and not the reduction of the environmental load. There are still factories that discharge untreated sewage into rivers, ”says Ilya.

The finished denim goes through several more processing stages.Denim is often artificially aged by sandblasting or abrading. In many industries, this is done manually, in which case the operator of the sandblasting machine is forced to stay for a long time in a room contaminated with dust from cotton and sand. This has a very negative effect on the human respiratory system. The second method of decorative processing of denim is bleaching with sodium hypochlorite, which in itself is not environmentally friendly and does not add strength and durability to the fabric.

Modern technologies can improve the environmental friendliness of denim production.

There are several directions:

  • Use of organic cotton and other innovative materials.

Levi’s brand uses 90% organic cotton for the production of jeanswear and plans to increase this figure to 100% in the near future.

90% of all fabrics used are cotton. The greening of denim production directly depends on the processes of growing and collecting this raw material.

Organic cotton is produced without the use of chemicals, pesticides or fertilizers.To develop this direction, a non-profit organization Better Cotton Initiative was created, one of the members and founders of which is Levi’s. She trains farmers to use water efficiently and reduce the use of chemicals in cotton growing. This leads to a decrease in the environmental load on the ecosystem and an increase in the living standards of the farmers themselves.

Also, the Levi’s brand uses “cottonized” hemp fiber in the production of denim.Growing hemp requires less water and pesticides than growing cotton. To soften the material, Levi’s uses the process of “cottonizing” – hemp cottonization. Clothes made of cottonized hemp fiber are visually and to the touch indistinguishable from cotton.

Another innovative technology used by Levi’s is TENCEL Lyocell fabric, a more sustainable alternative to rayon. Made from fast-growing eucalyptus or Canadian pine, it is one of the most sustainable fabrics ever made.In its production, 22% less water is spent than in the production of viscose, the whole process is 99.5% in a closed cycle technology.

This technology cuts processing time from two or three pairs of jeans per hour to 90 seconds per garment.

How to prolong the life of denim items?

Another important step in the life cycle of denim is its post-use recycling.

“It is impossible to say how much denim is produced in Russia annually,” Ilya Guseinov comments.- With numbers in this segment, everything is quite complicated. There is no state infrastructure for collecting textiles in Russia, separate funds are engaged in this, so no one keeps uniform statistics. ”

Denim, like any other textile, becomes dangerous when it ends up in a landfill. Cotton is a combustible material and if the landfill is on fire it will only spread the fire.

Cotton decomposes under certain conditions when it enters the soil with a sufficient number of microorganisms.Landfills usually do not have such favorable conditions, so the rate of decomposition is greatly slowed down. Modern denim is a combined material, it has 5% elastane, and sometimes up to 40% polyester. This is a synthetic material that remains in landfills for many years.

In addition, the colorants are washed out during the decomposition process and are released into the environment with the filtrate.

The most environmentally friendly and profitable way is reuse. Items in good condition can be resold or donated to special funds.In this scenario, no new garments are produced, and therefore many unsustainable steps can be avoided.

“If we talk about recycling, the most traditional direction is the production of cleaning cloth ,” says Ilya. – It is used in production for wiping machines, equipment, oil. Denim is not very suitable for this by its nature, because it does not absorb moisture as well as traditional knitwear. It is used for this purpose in rare cases, for example, for cleaning the ship’s deck. “

For the production of cleaning rags, textiles are simply cut into pieces, all fittings are removed from it. This is the simplest processing technology that does not require special machines. But from an environmental point of view, it is not the most effective, since downcycling occurs – a decrease in the quality of recycled material.

There are companies in Russia that are ready to buy old denim. But the life cycle of a cleaning cloth is very short, after use it contains a lot of dirt, moisture and oil and can no longer be recycled into anything.

The second direction is razvlechenie or production of regenerated fiber (RV). This is done on the same machines that process cotton. Accessories are removed from jeans, the thing is crushed and combed on shafts with needles. The result is a fibrous non-woven mass – batting. They make filler, noise insulation, insulation from it.

“Converters do not like to make RV out of denim, because it is explosive,” says Ilya. “In addition, denim is poorly processed into RV, because it is a very dense fabric, and machines with needles do not comb, but tear it and wind it on shafts.”

In 2019, Levi’s USA partnered with the Blue Jeans Go Green program, which makes soundproofing materials from old denim clothing. Natural cotton provides maximum thermal insulation and sound absorption. As a result, 132,000 discarded jeans were recycled into insulating material, which prevented 66 tons of garbage from ending up in landfills. At the moment, there is no such denim production in Russia.

In the summer of 2019 in Russia, the Levi’s brand, in cooperation with the Second Breath Foundation, launched a program for the collection and recycling of denim items REUSE.RECYCLE.LEVI’S. Levi’s Recycle Boxes installed in the brand’s stores in 15 cities of Russia can only include denim products. They can be used to hand over clean items from any manufacturer – jeans, shorts, skirts, jackets, vests, shirts, dresses, bags and other products.

The collected clothes are sent for sorting to the non-profit organization “Second Breath”, where they are divided into two types: suitable for further use for their intended purpose and for recycling.Things in good condition are transferred to the needy, and in bad condition they are processed into regenerated fiber, which can be used as a filler for upholstered furniture and building material. In this case, old jeans are cut into pieces and a new design item is created from them.Unlike previous methods of processing denim, this is not a mass story, but a piece story. But since denim itself is a strong and durable material, then a new thing has a long service life.

Levi’s develops cooperation with designers and creates joint projects designed to pay attention to environmental issues.

So, together with the creative association “Kruzhok” Levi’s released an upcycled collection of denim collected in Levi’s Recycle Boxes, which was subsequently scaled up in production.These designs give a second life to things that could have been thrown into a landfill, but instead become unique designer garments.

As part of an experiment on using upcycling methods on a wider scale than creating unique single pieces, the designers of TO “Kruzhok” developed original samples, which were later sewn in small quantities at the sewing industry.

All proceeds from the sale of the Levi’s upcyclic collection and TO Kruzhok will be donated to the Second Breath fund for the development of a public workshop in Kostroma, where anyone can fix broken or outdated things free of charge, try themselves in design and creativity, and learn more about conscious consumption.

Another example is the Levi’s upcycling project as part of a global initiative in partnership with Vogue, which is more focused on the field of art and design. Three Russian young brands of designer clothes have created their collections from defective denim, which is no longer to be used. The project was attended by stylist Igor Andreev and his partner in the Vereja brand Masha Komarova, designer Zhenya Kim and the founders of the Dogrose Instagram brand Liza Melnikova and Bogdan Vysotsky.
